Body filler is engineered to level microscopic surface imperfections—never to substitute for metal straightening. Pushing filler depth beyond 3mm invites shrinkage, moisture absorption, and cracking under thermal cycling. The golden bodyshop standard is getting bare steel within 1mm to 1.5mm of true profile before mixing filler.

Stage 1: Metal Rough-Out
  • Structural Rough-Out: For deep crushes, sills, and inner arches, rough-out the aperture first using a hydraulic spreader or ram from the Tundra 10T Porta Power Kit.
  • Release Crowns First: Tap down high-tension ridges with a pick hammer before pulling the dent centre to unlock work-hardened stresses.
  • Bare Steel Anchor: Strip paint 50mm past the repair perimeter down to clean bare metal using P80 abrasive to ensure mechanical adhesion.
Stage 2: Mixing & Application
  • 2% Hardener Rule: Over-catalysing causes peroxide bleed-through into the topcoat; under-catalysing creates soft, gummy filler.
  • Wipe, Don't Stir: Knead and fold filler on a non-porous mixing board with a plastic spreader to eliminate trapped air bubbles (pinholes).
  • Tight Scrim Coat: Press a tight, paper-thin coat hard into the P80 scratches first, then build volume to bridge the valley.

Contamination Alert: Never wet-sand standard polyester body filler. Polyester is hygroscopic and retains water, which vaporises during spray booth bake cycles, producing blistering and corrosion beneath your 2K primer.
